Finally managed to get around to constructing and using a leak down kit for my GP and as suspected there is a really bad leak at my where the exhaust manifold joins the barrel.

I'm going to replace the down pipe - should have done it ages ago. Ive tried different gaskets and taking the warp out to no success. Can any one recommend this type?

The problem with buying a down pipe alone is,will it fit.

So as my pipe is the smaller version of an AF clubman the best chance of getting one that fits is to buy this

You say "smaller version" of the AF clubman,what do you mean by that.If its not a 42mm AF clubman,then that down pipe will almost certainly not fit.If I was in your position I would try and file the manifold part of the original pipe flat.If this doesn't work then I would bite the bullet and buy a complete new exhaust system.

There appears to be two versions of the AF Clubman a 42mm and 48mm version.

This fits in with what I was told when I purchased the pipe from my local scooter shop (10 years or so ago admittedly so my memory could be wrong) that there was small and large versions of the pipe.

I do understand your point regarding it not fitting, but I think if it does not fit then I would replace the exhaust part like for like with another small (42mm) Af Clubman so that should definitely fit no? As another contingency I was planning to run this past AF on the phone too to see what they think.

How would you suggest filing the flange flat? What I tried previously was the mirror and emery paper approach like you would for a cylinder head. Its not worked and even by eye you can see a quite large difference between the lugs the studs go through which is why it wont sit flat. i think it would take quite a lot of sanding to level this out. Certainly not just emery paper so interested if there is another way and it will not just make the flange even thinner..

Thanks, so the idea being to keep going until all of the mating face is silver rather than brown? Or is it sufficient for both the areas around the studs to be silver?

Will give it another go this evening as wont cost me anything..

Ed, it has to be perfectly flat so, in answer to your question, all silver. Use the edge of a steel rule to check it's flat and a proper rasp type file to take the metal off.

Lastly, don't assume that in many months time when you take exhaust off for whatever reason, it is still flat. They tend to bend under tension.

Finding a u bend to match a box can be a thankless task. As has been said, buying a matching pair is often your best bet. Even then, some don't fit too well!
