Took out a crank today to replace the oil seals on an Indian 200-block.
Trying to remove the Oil seal retaining plate and one of the screw heads shears off...
Can't get the rest of the screw out of the casing, what are the best options?
Leave as is, and refit using only 3 screws? Big chance of sucking false air?
Drill and helicoil? Big chance of drilling next to the hard screw into the soft ali and messing things up even more... and I don't have a Helicoil!
Drill and tap a new hole right next to it? Probably most chance of getting it right and should be tight enough?

is it snapped flush? cut a slot in the remains with a dremmel disc, heat casing, and try to get it out with a screwdriver. or place a 6mm headed nut over it, and MIG weld it to the snapped screw, then wind it out with the nut. or turn the plate 90 degrees and re drill the 4 holes. lots of ways round it.

I'd try and grind the top flat (dremmel) and drill with the smallest drill possible then gradually go larger on the drill bits. Get as far as you can then use an "easy out" type tool (left handed thread tap). using some heat would be good as well.

Yes breaking those screws in situ is a real ’oh f*ck' moment

I always use penatrating fluid and hear before even attempting to get them out and I never use the allen key type

I've been using the Allen High Tensile ones for a while now and not had a problem with them.....so far. Why are the slot heads superior?
