I've just the problem trying to get a bend for a KBA clubman. Bit the bullet and bought the full kit. Try using Loctite 5990 with a fibre gasket.

So its now a lot flatter and considerably thinner. Was getting a little obsessive about by the end and had to force myself to stop! :D
I will clean all the crap out and then give it another test

Personally i dont bother using one of the various types of exhaust gaskets. Most exhausts have a 2 point fixing which crushes the gasket at the outer edges leaving less preasure on the central part of the gasket. So far ive found that if both barrel and flange surfaces are flat and decent sealent is used this works very well as both surfaces are tight and flat against each other.

Ho hum. Refitted and retested last night and it still leaks bad. I did this with a gasket and wellseal. I did look at whether it looked a good fit without a gasket and I decided it didnt look too clever. This would suggest that the down pipe is still not that flat, even though when I place a straight edge on it from stud hole to stud hole it looks perfect to me.

I will probably give it one more go but I'm also thinking of replacing the whole thing now, as I've changed my engine spec it might be a good time anyway - I'll discuss exhaust options in another thread though
