Speaking of clutch, played around in the garage this weekend with the hydraulic clutch.

First thing up was to find the center of the clutch through the side cover. As it turns out, it's NOT where I thought it'd be. :o

No worries, I started with a small pilot hole until I found the center of the clutch, then it was easy to center the end mill right over it with total certainty.

Wasn't sure exactly how I was going to go about it until the surface was machined. Ideally I would have liked to bolt the slave to the case in the event that I ever wanted to change it to a different bore, etc. After thinking it over, it turned out to be simpler in the long run to just weld it to the case.

Twas a bit tricky TIG welding in such a confined space, but in the end I got it sorted. Good practice if nothing else....

The pushrod rests on a ball bearing inside the slave, this allows it to rotate on the button of the clutch and still spin freely without galling the slave. This was a bit tricky to figure out at first but I think this will work. My other option is to make a pilot bearing similar to what a car uses in the flywheel between it and the input shaft of the transmission. One way or another, I'm not sure the shaft won't ride on the button of the clutch when it's disengaged as there's no force in that direction, therefore it's necessary to try to come up with a way in which it won't eat things up if it does.

With the clutch rod outlet in the top of the case plugged and the banjo fitting with built-in bleeder installed on the slave, it's time to order some hoses.

While I was at it, I decided to sort out the headset. First order of business was to weld both rods to the tubes since I wanted as little slop as possible in the headset. Next, I installed a Scooter Loopy John throttle pulley. That made the stock plastic pulley seem pretty cheesy so it was off to the lathe to whip up an alloy gearchange pulley. I stuck with the stock specs, but added a pinch bolt as well as the pin hole so that it can be pinned with a cotter pin for safety while the pinch bolt holds it nice and tight. At the end of the day, hopefully the only slop in the headset can be solved by a cable adjustment.

Next up I sorted out the mag housing and electronics. Since it's going to be water cooled, there wasn't any need for all that extra "fluff" so it was tossed onto the lathe for a quick clean up. I'm using a GT Ignition with all the related Aprilia bits.

The GT Ignition kit is a very nice piece, it's almost a shame not to use the CNC'd fan.

For those who are curious, here are the two spots on the mag housing that need to be modified to work with the GT kit...

The stock flywheel is more than twice as heavy and that's with the starter ring on the Aprilia unit (which won't be used). Pretty cool, but that will probably promote rapid crank failure! lol

With all the electronics mounted, I had a look at the stock Aprilia wiring harness. Pretty interesting to say the least since the only wiring diagram I have lists the colors in Italian. It takes a bit of patience when Bl is White and V is Green...lol.

I'd better give Rich T a jingle to see if he can whip me up a harness instead.
