The baffles inside my clubman went, and left this very annoying rattle that you'd hear sitting at lights etc... even some of my mates riding with us would hear it; and it'd need to be loud to hear it over the top of that clubman!

When you check your top end, look at your piston to bore clearance. If its slightly too much the piston slap can make an awful rattle but when you rev it will go away.
If it is this, as long as when you rev it goes away, it shouldn't cause too much of an issue. In fact some kits on vespas and lambs rattle like this from new.

can you reproduce the rattle with the scooter on the stand by opening the throttle till it starts?

Then walk round the bike and check every area to see where its coming from

I had similar noise on my Vespa Sprint, it turned out to be piston slap, sent the barrel away for a rebore and oversize piston, which solve the problem

If you're running a one of the SR or indian alloy / steel linered kits then piston slap was a common complaint with the early 185 kits - something to do with the piston and the way it'd been manufactured if I remember correctly.
