How do you make your own big bore exhaust?

I posted this on the LCGB forum, and I wondered if anyone on Scooterotica had anything to add.
I have a 48mm header pipe, an after-market box, oxy-acetylene welding kit and I would like to build a big-bore exhaust as I haven't enough dosh to buy a Gori.

I have tried this before, with varying success. I made a front cone to mate with a Fresco header pipe which worked well and was a lovely fit (you could get the head-cowling on and off with the U bend in place). Another time, I removed all the baffles and tried to hide a cone at the tail-pipe end of the box, and this was a truly awful pipe that sapped power in inverse proportion to the noise it made.

OK, I reckon I've got my head around the construction of the front cone into the box, but what should be done with the baffles? How do you keep the noise under control? Should it have an internal cone before the tail pipe?

I've already decided on a 1" tail-pipe, as per the lastest AF big bores, which Ian Frankland reckons gives another 500rpm at top end.

This pipe might make it onto my old-school 240cc.
