Ok so I've done a full leak down test which was fine. Everything at the top end has been stripped, checked and re-built. Reeds are fine, all gaskets and surfaces are fine. Carb has been apart loads of times and is completely clean. Cables all checked out ok.
Any other suggestions, as this is doin' my head in!

Rich, maybe try swapping the stator? It might be breaking down under load.

Stators can give some strange symptoms! I've had it where the only way you can keep the engine running is to have them at full throttle and they cough and splutter as if it's four stroking.
If you tried everything else, that's where I'd be looking.

Update on this, I have finally found the problem. It was an air leak as swan neck was loose and the whole pipe had dropped a touch leaving a gap where the pipe meets the stub. Loosened the swan neck off more, jacked the pipe up with a scissor Jack and re tightened the swan neck. Putting a bit of sealant on as well to be sure. Straight away it ticked over normally
