If you don't want to use a meter to test out the switch contacts, try using a small battery and bulb instead.

You keep saying its not working. What is not working. You canot get the scooter to run? Disconnect the green loom wire at the cdi. The scoot should then run. You will not be able to turn it off but it will run.
Once running try the brown direct to the headlight blue or red. If the stator is putting out power and the bulb holder has a good earth it will light. Try the same on your black in the lamp holder your tail light should work if the grounds are good. I dont know if you want your lights on and off via your new key switch or just the ignition cut out. It always helps to see something light up then its step by step.

Its DC so I'm not running the engine.

Just to clarify Monty. What I mean is that every possible combination of wiring from ignition to the bulb holder has been tried and I get nothing, no horn, lights, Trailtech, f@@k all

The battery is good.

Ok. So you have to have an off position on your switch that will kill the engine then a battery power on off, as I assume its a wassel and you want to off the battery and anything connected to stop draining the battery? Then are you wanting to use the standard light switch like an Li or was it useing an Sx type lights on with the key? If so you are a hundred miles away from a standard setup. I use a wassel and transfered the lights to an sx type key switch but the internals of the switch would not let me use the normal switch position one no lights, pos 2 side lights, pos 3 headlights etc. I have engine off engine on no lights or dc. Then all on for the next 3 klicks.
PS im in Belfast (Lisburn) next week for 3 days happy to bring my meter

The loom and light switch will connect as per normal, just match the colors.

The ignition switch needs to be rung out so you know what exactly each wire is doing relative to key position. I've never used the Honda switch before but If I had one in hand that's what I would do.

Just be methodical and take notes. It's not hard.

Matching the colours didn't work. Every combination has been tried. Knowing what each wire is doing relative to key position is something that I have no clue how to do. This ignition is a right c**t. If I could, I'd f@@king glue the casa to the headset instead!

I'll order another ignition switch in a couple of weeks.t

It's really easy.

Get a multi meter, set to continuity (beep)

attach black lead to one wire and attach red lead to another wire. Turn the key until the meter beeps. If it beeps write down the colors of the wires and what position the key is in. Move the red lead to another wire and see if it beeps again. Do this with all the wires from the switch until you have mapped all the possible combinations.

If it does not beep then pick another pair of wires until it does.

It's called process of elimination. No need to spend money on something that isn't a problem.

This is beginner level trouble shooting. I've seen your blog, you are capable of doing this.

Example:

If the white wire and black wire on the switch cause the meter to beep when the key is in the off position and no other wires cause the beep, what does this tell you about the function of the switch while its in that key position?
