I bought the clamp from a dealer in the US and am going to measure everything up tonight. The end of the pipe was very 'splayed' and oval when I first popped the U bend in but I just presumed this was rough build quality. When I tapped the slotted sections of the neck in it seemed about right but but the clamp was still too tight, so it may well just be the metal thickness. Or, I've bought a 48mm pipe!

I'll see how things go tonight.

Final update (probably) on this one.

It basically comes down to a precision, CNC machined (lovely!) alloy clamp with 1mm of tolerance being asked to fit a 42mm KBA clubman exhaust flange that looked more like a Stevie Wonder created abstract sculpture.

Once I tapped (bashed) the flange ears to wrap as closely around the U bend as possible, the clamp would go over it with stretching, but I'm not convinced I will get it to fit properly. Still gonna try, though (vice grips). The pipe exiting the chamber is just not symetrical - i.e., it bows outwards in the middle, so once I have the clamp tapped all the way over the ears, it has stretched even further.

I would like to point out that the dealer - Mark from Jet 200 Performance - was very helpful with his fitting advice, measured up his other stock to compare to mine, and offered a refund for the part if I still wasn't satisifed. And thanks to John for offering to modify/ replace it, too. Top blokes, indeed.

I have the exact same problem, new KBA + seal tight exhaust clamp did not equal happiness.

It was impossible to get the clamp on the exhaust until I inserted the screws backwards, from the threaded side, and used a coin to press open the clamp. I was able to tap the clamp it in place with a rubber mallet. I the found that the allen head bolts were too short to reach the threads, so I replaced them with some M6 1.00 x 40 bolts and lock washers. Now I don't have to add an allen key to my tool pouch.
