Difficult to see what could've gone wrong with the taper in the 30 minutes or so between taking off the flywheel and refitting it with the new stator in place. The washer isn't stuck, and the flywheel goes on and off easily enough (using the extractor to remove it).

I tried fitting the nut onto the taper without the flywheel in place, and it does seem that it only goes so far before getting stuck. Of course, I can't turn it too hard as it just turns the crank at the same time, but it's got me wondering if there's a problem with the thread. I can't see anything wrong with it, and it's always gone on and off OK in the past.

Monty - it's definitely not hitting the stator, and it turns fine. The washer is there, I haven't checked the nut inside the recess, but since I only changed the stator, it'll be the same as however it was before.

Just to wrap this one up...

It seems that the flywheel was fitted like that all along, and it was only when refitting it that I noticed that it looked like something was wrong. The fact that the nut would only go halfway onto the taper thread (without the flywheel fitted) turned out to be a red herring. I guess I must've b*ggered the thread up when trying to over-tighten it down onto the flywheel (thinking it still had some way to go). Glad it was just the nut that I damaged!

Anyway, I fitted a new nut and put the whole lot back together, set the timing, and it's all running fine. Thanks for your help

my flywheel fits like yours regarding the flywheel housing and I don't have any problems with the cowl..

I've just changed my stator for a BGM one and a new SIL Flywheel, don't force it, better off taking the flywheel/stator off again and then checking the flywheel on the shaft.... is the woodruff key moving in its keyway so stopping the flywheel seating properly?..... take time otherwise you may screw up the taper etc on shaft then you will be in for a fun time
