I'm led to believe that a 21/22 tooth clutch gear won't mesh properly with a 65 primary and can cause gearbox problems down the line........

Well i just bought a T5 4th ,hopefully will make a difference ,just got to motivate myself to strip the engine again

Why you not just buy the 22 tooth clutch? You could have it done in an hour!
You can still fit the T5 4th later on as well and have both

Got it cheap Jack that's why

wont fit it yet too much hassal will wait till something else goes wrong before splitting the case again .

Let me know how it all works out Bifter, because you have asked the same question more or less as I was going to post. In my case I have the T5 4th gear, Sito plus exhaust and upjetted 24 carb. It goes OK, with no fall back on 3rd to 4th, but acceleration and top speed not great, but fab fuel consumption.
But I'm going to put this engine into a Rally 200 and want just a little more ooomph, so i was questioning a 26 carb and ask for a choice of expansion box.

On yours i would dump the sito plus for a sip road ,think my main problem is the scorpion pipe as mine is set up for motorway riding ie top gear flat out ,i need something better for everyday riding

The 210 kit even just bolted on without anything special done is a higher rpm kit. If you both wanted a cruiser or commuter you should have got a Polini 207, as it has far more torque than the Malossi. As you do both have the Malossi 210 you need to lower the gearing to let the Malossi high rpm do what it was designed for!

Well if you are not going to change from the 210 kit then at least gear it to go properly. Once it is set up right that Scorpion exhaust will run really well on your set up. And you will be able to cruise at any speed, or just wide open
