Well, Ive put the X7 back in and dropped it down to the 3rd clip, and it seems alot better! So I'll test it and see.

Main jet is typically between 118 and 120, idle 55 and atomiser AV268 (a 266 tube s used on PHBL25 and is a little on the small side on some occassions). Needles are the expensive part and even though the numbers may be close the profiles of the needles vary so my suggestion would be stick with a needle that is almost there across the board and adjust the atomiser as 1. it is a cheaper part and 2. the part number is easier to relate to jetting (is AV266 has a diametre of 2.66mm).
Jetting largely depends on what you are doing with the air filter. With a 30mm carb the 90 degree elbows will be providing a significant restriction to flow which means the jetting will have to be leaner to compensate compared to an open mouth for example.
I have an air filter product that will be finished in the next couple of weeks specifically to resolve the problems you mention. It is a narrow profile, flat design for use with VHSH, VHSB, PHBH and VHBH carbs. It has a very high flow rate and clears series 3 panels. Designed around motoX filters it will provide very reliable, and repeatable jetting conditions.

Rich, I'm on a AV268 and 47 pilot. Should I go to a 55 pilot? I dont have an AV266, but I do have an AS264, is that richer or leaner than a AV? Cheers Dave.
