Opened the case last night and painted the kickstart shaft with 'Tippex' where it lines up with clutch plate ....turned the engine a number of times but no signs it was wearing off the Tippex !! Then changed the gearbox complete just in case worn gears and still have that mild sound. I do have new crank, seals, bearings, chain , seals so maybe it just needs bedding in......done about 40 miles since rebuild....new piston rings also

did you remove the clutch assembly to see if the back of the basket was rubbing on one of the endplate bolts or something out of sight ? Maybe a worn or wrong sized shim/s between the bearing and clutch carrier? taking up float in the mainshaft. You can get different shim thicknesses to space it more if needed

Yes checked endplate bolts and were ok, then checked shims against others and the play about the same...........maybe just me being paranoid about the slightest noise.....
