That was on an Indian stator and CDI, then Ducati CDI by the way.

2.4-2.2=0.2, you will lock solid if your previous clearance was 0.1 ;)

Yes it is possible, but it's a real bitch and the air is likely to turn blue! I made a little tool to help keep the balls & spring in position while I slid the sliding dog back onto the layshaft.

Had a very similar problem last week and it turned out to be the spark plug. Spark looked fine with the plug out the scooter, but obviously was failing insitu. If you haven’t already tried one (and I imagine you have), try another plug.

Those timings sound quite conservative and I wouldn't have thought would be a cause of excessive spit back.

A reed valve basically operates as a one way valve, allowing the air/petrol mixture into the engine, but blocking it coming out (spit back). You may find that you have to trim the "hole" on the underside of the rubber where the kickstart lever meets the pedal bit. I've had to do that before on remade kickstart levers (and remade rubbers). I'm presuming the "shaft" part of the lever is fatter on the remade levers altho...
