Tig welding will cause distortion, however with a bit of carefull filing you will be able to sort it out. when you have filed the case halfs till they are nearly right, put some coloured chalk on one side and bring the 2 parts together, split them again, the chalk will transfer from one side to the ...

Castrol LM is good enough, also use it for the bearings at top and bottom of the stearing column

I do not know the correct figure, but I have always tightened scooter headsets ( or handlebars on bikes ) just enough to stop them moving.

Idealy you want the headset to be able to move a little if you have a crash, this helps to reduce the damage to the headset.

Any oil that has JASO-FC or JAS-FD on the back of the bottle used at 3 to 4% will do the job.

The aditional 1.5mm holes are a damned good idea. Yamaha did this from the mid 80`s on their track bikes such as TZ`s and some of the mass market bikes like the DTR and YZ types.

Sory mate, I did not read the post thoroughly.

I did once leave a piston in a jacket pocket prior to a wash in the washing machine. It made a very worrying noise as it went round, clunk, clunk, thud. but it did come out very clean, not something that I would do deliberatly though

I find that a small piece of wood such as a splt dolly clothes peg (ask your mother about dolly pegs), can be used to scrape of any old carbon without scratching the head.

then it`s a little wet and dry with parafin
